  • Integrating Cold Forging and Progressive Stamping for Cost
Precision Cold Forging Progressive Stamping Enables Cost Effective Production of Complex Parts Overview Both Cold Forging and Precision Stamping are proven technologies used in the fabrication of parts for a wide range of industries. Many of our previous Tech Bulletins have detailed the benefits of each technology, and in several cases, these processes are thought of as an either- or choice. This Tech Bulletin provides insights into how combining these technologies in a process known as Precision Cold Forging Progressive Stamping can provide significant synergies and additional benefits for the cost-effective production of complex parts that cannot easily be created by either technique alone. What is Cold Forging? As detailed in other Interplex Tech Bulletins, Cold Forging is essentially an impact forming process in which billets of raw material are compressed and reformed into a part’s desired shape. Cold Forging offers the key benefits of lower costs, rapid high-volume throughput, high part strength, and very efficient material utilization. This, in comparison to processes like machining that remove Figure 1 – Cold Forged significant amounts of raw material rather than simply reforming all the Automotive Seat Belt Gear material into the desired shape. What is Precision Stamping? Precision Stamping is another proven technology that uses a press and die to form sheet metal, blanks or coil material into desired shapes. Variations of the stamping process can effectively yield several different output results including bending, embossing, flanging, coining, etc. Like Cold Forging, Precision Stamping typically offers high material utilization with minimal waste and can also deliver high-volume production results.

Aluminium has properties that are favourable for structural engineering, including good strength-to-weight ratio, corrosion resistance and machinability. It can be easily recycled saving energy used in smelting as compared to steel. Its alloys can have ultimate tensile strength of up to 750 MPa, which is comparable to steel.

  • Mechanical Metalworking: from Manual to Computer-Based Processes
August 04, 2021 Mechanical metalworking: from manual to computer-based processes Just like in an ordinary kitchen, there is more to the steelmaker’s kitchen than just the processes where high temperature plays a crucial role, such as boiling, roasting or baking. Before a dish can be served, it needs additional work to make it more appealing. The same is true of metals. Prior to their use, plates, tubes, rods and complex steel castings are subject to cold forming by special metalworking machines and lathes, which become more and more sophisticated each year. History of mechanical metalworking Let’s look first into the history of mechanical metalworking and its origins. Unlike many other processes that are unique to steelmaking, some ideas related to the mechanical working of metal surfaces came from related areas. The ancient Egyptians had devices for drilling holes in stones. Wood machining equipment that later evolved into turning lathes existed in the sixth and seventh centuries BC. Yet these types of processes were not applied to metals for hundreds of years. For a long time, metal surface treatment had several restricting factors. First, it required harder tools. Second, small-batch production did not need high-precision metalworking. Third, the industrial revolution and mass production of uniform products only became a reality in the 18th-19th centuries. The third reason was a key prerequisite for the appearance of mechanical metalworking. Smiths that made goods for individual orders gave way to large industrial manufacturers and factories that had the capacity to produce large quantities of uniform metal goods. Gunsmiths were among the first to appreciate the importance of standardised metalworking.

  • Magnetically Impelled Arc Butt (MIAB) Welding of Chrome Plated Steel
MAGNETICALLY IMPELLED ARC BUTT (MIAB) WELDING OF CHROMIUM- PLATED STEEL TUBULAR COMPONENTS UTILIZING ARC VOLTAGE MONITORING TECHNIQUES DISSERTATION Presented in Partial Fulfillment of the Requirements for the Degree Doctor of Philosophy in the Graduate School of The Ohio State University By David H. Phillips, M.S.W.E ***** The Ohio State University 2008 Dissertation Committee: Professor Charley Albright, Advisor Approved by Professor Dave Dickinson _________________________________ Professor John Lippold Advisor Welding Engineering Graduate Program ABSTRACT Magnetically Impelled Arc Butt (MIAB) welding is a forge welding technique which generates uniform heating at the joint through rapid rotation of an arc. This rotation results from forces imposed on the arc by an external magnetic field. MIAB welding is used extensively in Europe, but seldom utilized in the United States. The MIAB equipment is robust and relatively simple in design, and requires low upset pressures compared to processes like Friction welding. In the automotive industry, tubular construction offers many advantages due to the rigidity, light weight, and materials savings that tubes provide. In the case of automotive suspension components, tubes may be chromium-plated on the ID to reduce the erosive effects of a special damping fluid. Welding these tubes using the MIAB welding process offers unique technical challenges, but with potential for significant cost reduction vs. other welding options such as Friction welding. Based on published literature, this research project represented the first attempt to MIAB weld chromium-plated steel tubes, and to utilize voltage monitoring techniques to assess weld quality. ii Optical and SEM microscopy, tensile testing, and an ID bend test technique were all used to assess the integrity of the MIAB weldments.

  • A Comparison of Thixocasting and Rheocasting
A Comparison of Thixocasting and Rheocasting Stephen P. Midson The Midson Group, Inc. Denver, Colorado USA Andrew Jackson Arthur Jackson & Co., Ltd. Brighouse UK Abstract The first semi-solid casting process to be commercialized was thixocasting, where a pre-cast billet is re-heated to the semi-solid solid casting temperature. Advantages of thixocasting include the production of high quality components, while the main disadvantage is the higher cost associated with the production of the pre-cast billets. Commercial pressures have driven casters to examine a different approach to semi-solid casting, where the semi-solid slurry is generated directly from the liquid adjacent to a die casting machine. These processes are collectively referred to as rheocasting, and there are currently at least 15 rheocasting processes either in commercial production or under development around the world. This paper will describe technical aspects of both thixocasting and rheocasting, comparing the procedures used to generate the globular, semi-solid slurry. Two rheocasting processes will be examined in detail, one involved in the production of high integrity properties, while the other is focusing on reducing the porosity content of conventional die castings. Key Words Semi-solid casting, thixocasting, rheocasting, aluminum alloys 22 / 1 Introduction Semi-solid casting is a modified die casting process that reduces or eliminates the porosity present in most die castings [1] . Rather than using liquid metal as the feed material, semi-solid processing uses a higher viscosity feed material that is partially solid and partially liquid. The high viscosity of the semi-solid metal, along with the use of controlled die filling conditions, ensures that the semi-solid metal fills the die in a non-turbulent manner so that harmful gas porosity can be essentially eliminated.
