The idea for an electronically controlled four-wheel drive system emerged at BorgWarner in The first prototype system was crude, and its original clutch pack controller was a rheostat. The geared center differential would be used to allow the front and rear drive shafts to turn at different rotational speeds so as to eliminate any "drivetrain binding" or "torque windup" while the system was being used on pavement. The intelligent multi-disc clutch would be used to progressively transfer torque back-to-front and front-to-back between the front and rear drive shafts when needed and would also lockup providing a permanently locked front rear torque distribution. Within a year, the controller had become larger and more complex. A breadboard electronic version complete with sensor amplifiers and large control modules consumed the entire back end of a station wagon. Input data came from variable reluctance sensors installed at the front , rear drive shaft, throttle, brakes, and steering. The goal was to control clutch actuation by controlling current. However, as the development process continued, engineers at BorgWarner discovered that, with clever software programming , they could control the variable electromagnetic multi-disc clutch to a point where it would allow the front and rear drive shafts to turn at different rotational speeds on its own, without the aid of a planetary or bevel geared center differential. In Auto mode the new software algorithms allowed the multi-disc clutch pack's friction and clutch discs to slip as needed, simulating a planetary or bevel geared center differential, making a geared differential redundant. Thus, the geared differential was abandoned and therefore never included on the final production version of the four-wheel drive system. There was all of that iron, all that weight, all that cost. And here, we saw that we could control the clutch pack very precisely without it. The design team gained confidence in their concept in , when they made a breakthrough in the multi-disc clutch's control system. Development of closed-loop control smoothed its operation. Using this technique, the unit's computer watched for drive wheel slip. If it sensed as little as half an rpm difference between the front and rear , it sent a power signal to the multi-disc clutch. The clutch engaged, diverting torque to the front in 10 percent increments, until it alleviated the drive wheel slip. As a result, the system could control runaway drive wheel speed in as little as a third of a wheel revolution. Early in the development, BorgWarner had employed a sintered bronze clutch material that exhibited an operating condition commonly known as "stick slip. The paper offered a better coefficient of friction and solved the slippage problem. BorgWarner's automatic transmission components division is credited for the solution. However, heat proved to be a persistent issue. Excessive heat buildup would burn out the new clutch material. To solve the problem, engineers studied the clutch's torque capacity. It was determined that excessive heat buildup was caused by inadequate clutch torque capacity. Engineers increased the system's capacity and equipped a fleet of test vehicles, which they took to the Anza-Borrego desert in southern California. They made a total of 11 trips, subjecting the prototypes to heat, mountain driving, and deep sand with the intelligent multi-disc clutches being called upon for almost continuous delivery of torque. At first, the environment quickly burned out the clutches. But as engineers gained knowledge, the clutches improved. Eventually, the engineers were able to improve the clutch packs enough that the test vehicles could be virtually destroyed from hard off-road use, but the clutch packs would still look good. ControlTrac has different drive modes as well as different operational behavior for those drive modes depending on which vehicle it is used in. For example, the used a new auto lock feature in Auto mode. Auto mode with auto lock was not available on the Explorer at that time. Predominantly, Explorer was not equipped with Two High mode except in the model years. In model years up no Two High was available. Two High mode was unique to the Expedition, though it was discontinued between the — model years. Two High mode was reintroduced on the redesigned second generation Expedition U for the model year and featured a new full front axle disconnect system with vacuum operated front locking hubs that would disconnect the front axle, front differential, and front drive shaft when not needed for quieter, more fuel-efficient operation on pavement. Auto mode was featured on both Explorer and Expedition and allows for all- weather , full-time four-wheel drive capability on pavement as needed. In Auto mode, the engine's torque is normally routed to the rear drive wheels. A misconception about the system is that it continuously shifts into and out of four-wheel drive as needed. This is not true, for when Auto mode is selected, the front axle hubs are permanently engaged, locking them to the front axle shafts, front differential, and front drive shaft. This is so the front drive shaft always rotates turns when the vehicle is being driven at speed. The computer control system needs the front drive shaft to turn, so that it can monitor and compare the rotational speed of both the front and rear drive shafts. If the rear drive shaft starts to turn faster than the front, the system interprets that along with input from other sensors as traction loss. When traction loss is detected, torque is sent forward to the front differential in 10 percent increments, via the center multi-disc clutch. As it does so, intelligent control software allows the center multi-disc clutch to behave like a geared center differential, such that "driveline binding" and "torque windup" do not occur. In the early s, ControlTrac was updated and introduced in with more advanced software programming, building on the system's artificial intelligence. Four High mode tells the intelligent locking multi-disc differential to lock, providing a permanently locked torque distribution. Four Low mode also tells the intelligent locking multi-disc differential to lock, however it instructs the BorgWarner to select low range off-road reduction gearing. Thus the drive wheels have ample torque to move the vehicle at low speeds. It is also used to control downward speeds while descending steep gradients and to improve the vehicle's off-road crawl ratio. Both Four High mode and Four Low mode cannot be used on pavement as "driveline binding" and "torque windup" can occur, causing damage to the four-wheel-drive system. The automatic ControlTrac four-wheel drive system can be coupled with AdvanceTrac electronic stability control , which includes four-wheel electronic traction control. The combination of these two systems is innovative due to a vehicle equipped as such, can continue to move forward with only one wheel having traction. By ABS brake locking the front and rear differentials, up to percent of torque can be sent to any one drive wheel, allowing the vehicle to keep moving, even with two of its drive wheels one front, one rear completely off the ground. ControlTrac II was a Ford four-wheel drive system based on a viscous coupling unit. The viscous coupling replaced the typical center differential used in four-wheel drive applications. The system worked normally in front wheel drive but in addition to the front wheels being driven, a shaft is powered that runs to the viscous coupling in the rear. If the front wheels slip, the viscous coupling progressively releases torque to the rear wheels. The center multi-disc differential controls the front-to-rear torque split, biasing as much as percent of torque to either the front or rear wheels. Four-wheel electronic traction control ABS braking is employed to simulate front and rear differential locks via aggressively "brake locking" the front or rear differentials, transferring up to percent of torque from side-to-side. Terrain Management includes four selectable modes. Each mode is selected via a rotary control dial on the center console, aft of the transmission shifter. Depending on the mode selected, Terrain Management will control, adjust, and fine tune the engine, transmission, center multi-disc differential lock, throttle response, four-wheel electronic traction control and electronic stability control ESC to adapt the SUV for optimal performance on the corresponding terrain. Moving to a monocoque body usually has a negative impact on towing capacity. The new Explorer will be available with an optional trailer tow package. This is one of my favorite style of trucks; has alot of room inside while disguising it on the outside. Love this Truck. This is by far the longest we ever have kept a car both in terms of time as well as miles driven. This truck just keeps on going. No major repairs in its history - just the usual things like battery, brakes, and tires. Let me tell you this is a badass truck with a lot of power. I drove it pretty hard, commuting back and forth to school every day for a semester doin about 70 miles a day offroading some weekends and going up to the mountains in west virginia, and using it as a utility vehicle this spring for my landscaping business. Not the most reliable but it was 15 years old, replaced camshaft position sensor, cat flange gasket, alternator, radiator blew and overheated engine and made 4 cylinder thereafter but hell engines made today would be toast after overheating. Recommend getting owner records before buying. I'm amazed at other reviewers complaining because they bought a used vehicle and it had maintenance problems. After a decade or so they might have worn out. Overall, other than the radio, this is a well designed vehicle which when properly maintained will last and last. The V6 has almost as much horsepower as the V8, but gets almost the same milage as well, so you might as well get the V8 and its increased towing capability. He bought it as a family vehicle for weekend outings but it ended up being a daily until about 3 years ago. This explorer currently has , miles on the clock with original engine and transmission. This vehicle has never left my father in a hard spot and now in my hands it's still more reliable than my bmw. However, like every car, it has its fair share of problems. The suspension in the from was replaced, water pump replaced, sunroof is leaking currently, sunroof has gotten stuck open, the engine currently has piston slap but still runs well when warmed up, and with old age is starting to develop some rust on the roof. Page 67 Controls and features Identifying an armed anti-theft system When the system is armed, the warning light will illuminate for 30 seconds. After 30 seconds, the light will flash. If the system is armed with the doors open, the warning light will stay illuminated until all the doors are closed and then illuminate for 30 seconds and begin flashing. The remote entry system features only operate with the ignition in the Off position. It also arms and disarms the anti-theft system if equipped. To confirm all doors are closed and locked, press the LOCK control a second time within five seconds. The doors will lock again, the horn will chirp and the lamps will flash. If the horn chirps twice, a door is still ajar and the anti-theft system will not arm. Page 72 Controls and features 5. Press the door power unlock switch three times. Turn the ignition key back to ON within 30 seconds of step two. The horn should chirp once. If not, wait 30 seconds and repeat steps one through six. To replace the batteries: 1. Twist a thin coin between the two halves of the transmitter. The computer code that operates the keyless system is located on your owners wallet card found in Page 75 Controls and features The system has shut down if the keypad light is out. If the keyless entry system does not work, use the key or remote entry transmitter s. To unlock the driver door, enter one of the two codes. After pressing the fifth number, the driver door unlocks. Page Seating and safety restraints All built-in child restraints, including seats, buckles, retractors, seat latches, interlocks, and attaching hardware should be inspected by a qualified dealer technician after any collision. When the engine starts, the idle RPM runs faster to warm the engine. If the engine idle speed does not slow down automatically, have the vehicle checked. Page Starting If you smell exhaust fumes inside your vehicle, have your dealer inspect your vehicle immediately. Do not drive if you smell exhaust fumes. Page Starting Improve vehicle ventilation by keeping all air inlet vents clear of snow, leaves and other debris. Guarding against exhaust fumes Although odorless and colorless, carbon monoxide is present in exhaust fumes. Take precautions to avoid its dangerous effects. If you ever smell exhaust fumes of any kind inside your vehicle, have your dealer inspect and fix your vehicle Page Starting standard requirements regulating the impulse electrical field strength of radio noise. When starting a fuel-injected engine, avoid pressing the accelerator before or during starting. Only use the accelerator when you have difficulty starting the engine. For more information on starting the vehicle, refer to Starting the vehicle in this chapter. If a light fails to illuminate, have the vehicle serviced. Page Starting accelerator and start the engine while holding the accelerator down. Release accelerator when engine starts. After idling for a few seconds, apply the brake and release the parking brake. Using the engine block heater if equipped An engine block heater warms the engine coolant, which improves starting, warms up the engine faster and allows the Anti-lock brake system ABS if equipped The ABS operates by detecting the onset of wheel lock up during brake applications and compensating for this tendency. The front wheels are prevented from locking even when the brakes are firmly applied. Page Driving Parking brakes To engage the parking brake: To disengage the parking brake: Always set the parking brake fully and make sure that the gearshift is securely latched in P Park automatic transmission or in 1 First manual transmission. Extended use of other than matching size tires on a Traction-Lok rear axle could result in a permanent reduction in effectiveness. Page Driving based on driver and road inputs to optimize ride. The combination of firm dampening and height change also provides maximum suspension feedback for improved off-road safety and performance. The vehicle will drop to its lowest position when the ignition is turned to the Off position to provide easy entry and exit to of the vehicle. The switch does not control or change the performance of the All Wheel Drive system. The switch should be placed in the Normal position for all on road and most dirt, gravel or snow covered Page Roadside Emergencies Driving the brake pedal is depressed. If you cannot move the gearshift lever from P Park with the brake pedal depressed: 1. Apply the parking brake. Turn the ignition key to Lock, then remove the key. Insert the key and turn the ignition off. Page Driving towing a trailer or heavy loads through heavy terrain. To return to Overdrive mode, press the transmission control switch. When starting your vehicle, the transmission will automatically return to normal Overdrive mode. Page Driving D Drive Not shown on the display. Activate by pressing the transmission control switch. Transmission operates in gears one through four. D Drive provides more engine braking than Overdrive and is useful when towing a trailer or heavy loads through heavy terrain. Page Driving Driving a manual transmission if equipped Using the clutch Vehicles equipped with a manual transmission have a starter interlock that prevents cranking the engine unless the clutch pedal is fully depressed. When starting a vehicle with a manual transmission: 1. Page Driving Parking 1. Apply the brake and shift into N Neutral. Engage the parking brake. Shift into 1 First. Turn the ignition to Off. Do not park your vehicle in Neutral, it may move unexpectedly and injure someone. This is s special lockout feature that protects you from accidently shifting into R Reverse when you downshift from 5 Overdrive. Page Driving Driving off-road with 4WD Your vehicle is specially equipped for driving on snow, sand, mud or other rough terrain and has operating characteristics that differ from those of other conventional vehicles. When using 4WD, maintain steering wheel control at all times, especially in rough terrain. Page Driving accelerator slowly and avoid spinning the wheels. Driving through mud and water After driving through mud, clean off residue stuck to rotating driveshafts and tires. Excess mud stuck on tires and rotating driveshafts causes an imbalance that could damage drive components. Page Driving Driving Through Water Do not drive quickly through standing water, especially if the depth is unknown. Traction or brake capability may be limited and if the ignition system gets wet, your engine may stall. Page Driving When descending a steep hill, avoid sudden braking. Rapid pumping of the brake pedal will help slow the vehicle and still maintain steering control. When speed control is on and you are driving uphill, your vehicle speed may drop considerably, especially if you are carrying a heavy load. Page Driving Allow more stopping distance and drive slower than usual. Consider using one of the lower gears. If either light flashes, see your dealer or qualified service technician. Page Driving Utility and four-wheel drive vehicles are NOT designed for cornering at speeds as high as passenger cars any more than low-slung sports cars are designed to perform satisfactorily under off-road conditions. Avoid sharp turns or abrupt maneuvers in these vehicles. It is extremely dangerous to ride in a cargo area, inside or outside of a vehicle. For your safety and to maximize vehicle performance, be sure to use the proper equipment while towing. Page Driving Do not exceed the maximum loads listed on the Safety Compliance Certification label. For load specification terms found on the label, refer to Loading your vehicle in this chapter. Remember to figure in the tongue load of your loaded vehicle when figuring the total weight. Page Driving Trailer weight range The range is between zero and the maximum trailer weight rating found in this chapter. Using trailer brakes Use electric brakes or manual, automatic or surge type hydraulic brakes that meet Federal and local regulations. Page Driving working properly, the warning lights in the instrument cluster may not work properly. Page Driving Your vehicle can not be flat towed with all wheels on the ground. Servicing while towing If you tow a trailer for long distances, your vehicle requires more frequent service than a vehicle not used for towing. If it is not possible to distribute the load, position it as far rearward as possible. Adjustable tie down loops must be used to secure the load. To adjust cross-bar position: 1. Depress to activate all indicators simultaneously. Depress again to switch off. The warning lights can be operated when the ignition is off. Page Roadside emergencies 1. Turn the ignition switch to the Off position. Check fuel system for leaks. If no fuel leak is apparent, reset the fuel pump shut-off switch by pushing in the button on the switch. Turn the ignition switch to the On position. Page Roadside emergencies Always replace a fuse with one that has the specified amperage rating. Using a fuse with a higher amperage rating can cause severe wire damage and could start a fire. Even after a fuse is replaced, it will continue to blow if the cause of the overload is not identified and corrected. Page Roadside emergencies Passenger compartment fuse panel Pull the panel out to access the passenger compartment fuse panel. Use the fuse puller tool provided on the fuse panel cover to replace fuses. Relays receive signals from components or systems and transfer these signals to activate or deactivate other components or systems. Ford recommends that relays be replaced by a qualified service technician. Park on a level surface. Page Roadside emergencies 3. Place the automatic transmission gearshift in P Park. Place the manual transmission gearshift in 1 First. Block the diagonally opposite wheel. Remove the jack and lug wrench. Remove the jack handle located under the rear seat. Page Roadside emergencies 8. Assemble the jack handle to the lug wrench. Insert the drive section of the jack handle into the actuator hole and turn counterclockwise until the cable is slack enough to allow the spare tire to be pulled rearward from under the vehicle. Page Roadside emergencies Install the lug nuts and tighten until snug. Lower the vehicle and tighten the lug nuts as shown. Unblock the wheels and place the flat tire, jack hhandle and lug wrench away. Stowing flat tires Stow aluminum wheel and tire with the valve stem down. Page Roadside emergencies tire and replace it with a full-size tire as soon as possible. Page Roadside emergencies Do not push-start your vehicle. You could damage the catalytic converter. For further information, see Jumper Cables in the Index. Batteries contain sulfuric acid which burns skin, eyes, and clothing. Connecting the jumper cables 1. Position the vehicles so that they do not touch one another. Page Roadside emergencies Do not connect the end of the second cable to the negative [-] terminal of the battery to be jumped. A spark may cause an explosion of the gases that surround the battery. Jump starting 1. Start the booster vehicle and run the engine at moderately increased speed. Page For vehicles equipped with control trac, the ignition must be in the OFF position when towing. When calling for a tow truck, tell the operator what kind of vehicle you have. A towing manual is available for Ford Motor Company Page Roadside emergencies for all authorized tow truck operators. Have your tow truck driver refer to this manual for proper hook-up and towing procedures. Page Maintenance and care could get caught in moving parts. Take precautions with long hair. Page Maintenance and care 2. If the fluid level is not within the normal range, add only certified engine oil of the preferred viscosity. Add engine oil through the oil filler cap. Remove the filler cap and use a funnel to pour oil in the opening. Page Ford production and aftermarket Motorcraft oil filters are designed for added engine protection and long life. If a replacement oil filter is used that does not meet Ford material and design specifications, startup engine noises or knock may be experienced. Do not fill above this line. Refer to Lubricant specifications in the Capacities and specifications chapter. Page If the fluid level drops, maintain the fluid level at the reservoir indicator. Use only DOT 3 brake fluid designed to meet Ford specifications. Refer to the Capacities and specifications chapter. Clean the reservoir cap before removal to prevent contaminants from entering the reservoir. Page Maintenance and care Checking and adding washer fluid for the windshield If a visual inspection shows that washer fluid needs to be added to the reservoir: 1. Lift the windshield reservoir cover. Add enough washer fluid to fill the reservoir. If the engine coolant has not been checked for a long period of time, the engine coolant reservoir may eventually empty. Page Ford recommends Ford Premium Cooling System Fluid, which is an optimized formula that will protect all metals and rubber elastomers used in Ford engines for four years or 80, km 50, miles. It is neither necessary nor recommended to use supplemental coolant additives in your gasoline-powered vehicle. Page Ford and Lincoln-Mercury dealers use recycled engine coolant produced by Ford-approved processes. Not all coolant recycling processes produce coolant which meets Ford specification ESE-M97B44—A, and use of such coolant may harm engine and cooling system components. Always dispose of used automotive fluids in a responsible manner. Page Maintenance and care freeze at the temperature level in which you drive during winter months. Adding engine coolant 1. When the engine coolant temperature gauge reaches the normal zone, turn off the engine. Open the hood. Page Maintenance and care 4. Visually inspect the fluid level in the power steering reservoir. If necessary, add power steering fluid until the fluid level reaches MAX. Do not overfill the reservoir. Page 3. Release the clamp locking clip on the front portion of the assembly. Swing the left side of the assembly open. Remove the air cleaner filter element from the open end of the engine air cleaner assembly and replace it with a new element. Washing your vehicle Wash your vehicle regularly with cold or lukewarm water. Never use strong detergents or soap. If your vehicle is particularly dirty, use a quality car wash detergent.
