Transportation Vehicle Light-Weighting with Polymeric Glazing and Mouldings

Abstract Polymeric glazing and mouldings are an extremely high “want” from the transportation community, enabling more creative designs as well as improved part consolidation。 However, windows and mouldings must have high-performance and low-cost protective coating systems with lifetimes in excess of 10 years. Current polymeric glazings do not meet durability/performance requirements for near-term implementation. Our project targets new coating system manufacturing to address durability and cost issues necessary to meet or exceed transportation engineering requirements. Atmospheric plasma deposition (APD) is an emerging technique that enables plasma deposition of coatings on large and/or complex geometry substrates in ambient air without the need for expensive vacuum or inert manufacturing platforms. It is an environmentally friendly and solvent-free technique, minimizing chemical waste throughout the process as well as greenhouse gas emissions when compared to current wet chemistry aqueous sol-gel manufacturing techniques. Low deposition (<50°C) allows the deposition on plastic and organic substrates. Using our state-of-the-art APD coating capabilities, we have demonstrated the ability to deposit highly transparent bilayer organosilicate coatings with superior combinations of and adhesion compared to commercial sol-gel coatings. The bilayer is deposited on large substrates by atmospheric plasma, in ambient air, at room , in a one-step process, using a single inexpensive precursor. The significantly improved elastic modulus translates into improved durability and resistance to scratching and environmental degradation. The method overcomes the challenge of fabricating coatings with both high mechanical and interfacial properties in a one-step process – this would generally require at least a three-step process that includes a surface preparation step, and two coating operations. In APD, the surface is functionalized simultaneously as the first layer is deposited, thereby reducing the total number of processing steps. In this way, we can deposit a tough -bridged hybrid silica layer with excellent adhesion to followed by the deposition of a top layer formed of a dense silica with high elastic modulus, hardness and scratch resistance. The bilayer structure exhibited a remarkable ~100% visible transmittance, twice the adhesion energy and three times the elastic modulus of commercial polysiloxane sol-gel coatings currently in use today for aerospace applications. For making these plasmas deposited mechanically robust protective coating multifunctional, functional are successfully incorporated into these plasma deposited organosilicate matrix for making nanocomposites. Silica nanocomposites and ceria nanocomposites are demonstrated here as examples. Introduction and Background Polymeric glazing and mouldings are an extremely high “want” for the transportation community. They enable more creative design and improve part consolidation. Polymeric glazing and mouldings are inherently lightweight that may find exciting opportunities in the transportation industry as a means of increasing fuel efficiency. With 75% of fuel consumption relating directly to vehicle weight, potential weight reductions that result in an improved price- performance ratio promotes the use of lightweight materials [1]. Generally, polymeric glazing and mouldings can reduce weight by as much as 15 kgs per vehicle for glazing alone. Considering both the mature U.S. market and the emerging Chinese market, there is the potential for staggering reductions in vehicle weights, totalling 195 million kg and 450 million kg for the U.S. and China respectively. Globally, this figure sores above 1 billion kg in possible weight reduction. One of the key plastics used in automotive sector is (PC). PC has dominated the market for vehicle headlamp covers for 15 years, and now it challenges glass in windows. Plastics are lightweight materials ideal to improve fuel efficiency and design flexibility without compromising on performance or safety. Polymeric moulding processes enable glazings to be formed into shapes that are not feasible with conventional glass forming processes. This technology is therefore seen as one of the key enablers for future design leadership and is currently unavailable due to performance shortcomings. (Fig. 1)

Transparent and high-performance coatings on plastic substrates offer the possibility of significant light-weighting and improved aerodynamic design for transportation vehicles. For example, weight reduction together with significant lowering of vehicle center-of-mass can be achieved by replacing automobile glass with plastic (poly-methyl methacrylate (PMMA), polycarbonate (PC) or polyvinyl) windows. Low-cost, light weight and recyclable reinforced organic mouldings can also be used to replace metallic mouldings and improve the aerodynamic design envelope. However, the use of plastic windows and mouldings must have high-performance and low-cost protective coating systems with lifetimes in excess of 10 years. Current polymeric glazings do not meet durability/performance requirements for near-term implementation. For example, current commercial sol-gel based polysiloxane coatings for plastic windows in commercial aerospace systems do not have the desired combination of low-cost processing, weather and scratch resistance, along with long-term durability in terrestrial environments. Our project will target new coating system manufacturing to address durability and cost issues necessary to meet or exceed transportation engineering requirements. An experimental approach based on fundamental chemistry exploits innovative deposition and coating technologies with detailed surface analytical measurements and targeted physical testing. Atmospheric plasma deposition is an emerging technique that enables plasma deposition of coatings on large and/or complex geometry substrates in ambient air without the need for expensive vacuum or inert manufacturing platforms. It is an environmentally friendly technique with the advantage of minimal chemical waste throughout the process and is solvent-free with the potential for zero greenhouse gas emissions compared to current wet chemistry aqueous sol-gel manufacturing techniques. Low deposition temperatures (<50°C) allows the deposition on plastic and organic substrates.

Results Using our state-of-the-art atmospheric plasma deposition coating capabilities, we have recently demonstrated the ability to deposit highly transparent bilayer organosilicate coatings with superior combinations of Young’s elastic modulus and adhesion compared to commercial sol-gel coatings (Fig. 2). The bilayer is deposited on large substrates by atmospheric plasma, in ambient air, at room temperature, in a one-step process, using a single inexpensive precursor. The significantly improved Young’s modulus translates into improved durability and resistance to scratching and environmental degradation. The method overcomes the challenge of fabricating coatings with both high mechanical and interfacial properties in a one-step process – this would generally require at least a three-step process that includes a surface preparation step, and two coating operations. Deposition of the bottom coating includes the ability to simultaneously functionalize the surface while depositing a tough carbon-bridged hybrid silica layer with excellent adhesion to plastics followed by the deposition of a top layer formed of a dense silica with high Young’s modulus, hardness and scratch resistance. The bilayer structure exhibited a remarkable ~100% visible transmittance, twice the adhesion energy and three times the Young’s modulus of commercial polysiloxane sol-gel coatings currently in use today for aerospace applications. 1. Incorporating functional nanoparticles into the APD coatings To enhance the sustainability of plastics for advanced transportation systems, we promoted appropriate multifunctional properties to the thin films which will prevent damage of the surface from both scratches and UV radiation, while preserving the high transparency of the material. Here we demonstrated a novel and versatile dual-source deposition method that involves ultrasonic spraying and atmospheric plasma deposition for making durable multifunctional nanocomposite (NC) coatings. Previous work for making nanocomposites focused on incorporating nanoparticles by either in-situ growth in the matrix or by dispersing into the matrix precursor before deposition. However, in this new method, the nanoparticles and coating matrix are independently deposited which eliminate the potential difficulties associated with preparing high mass fraction composites with well-dispersed nanoparticles. With this method, several different functional nanoparticles can be incorporated into the durable coating matrix with good dispersity, uniformity and strong matrix-nanoparticle interfacial interactions. The effect of nanoparticle concentration, size, and film thicknesses on coatings surface morphology, optical properties and mechanical properties have been studied.

Description of the dual-source method

A schematic of the instrument setup is illustrated in Fig. 3. Here, the atmospheric plasma was used for depositing the organosilicate coating matrix and the ultrasonic spraying system was employed to co-deposit the functional nanoparticles. The substrate was placed on a computer controlled motorized translational stage where the translation speed, temperature, and distance can be accurately reproduced. The substrate moved back and forth between two deposition heads for depositing the NC coatings pass-by-pass. The substrate was heated to 80 ℃ during deposition to ensure a complete solvent evaporation before arrival of the plasma. The nanoparticle weight percentage in the final NC coatings were controlled by their weight concentrations in the dispersion during the ultrasonic spraying process including parameters such as the scan speed, solution flow rate, etc. The weight percentage deposited could be estimated from the nanoparticle deposition rate compared to the overall NC coating deposition rate. These estimations were checked by performing SEM following the nanoparticle deposition to determine the nanoparticle content per cycle and by performing profilometry followed by the NC deposition to determine the NC coating thickness. The measured deposited volumes were then converted to weights using their corresponding densities. These estimations were also confirmed with XPS analysis. Nanoparticle dispersity in the coating matrix Well dispersed nanoparticles within the coating are important to achieve the optimized film properties as nanoparticle agglomerations can have negative impacts on the thermal, optical and mechanical properties. Here, the nanoparticle dispersity in the coating matrix was studied using scanning Auger microscope (SAM) elemental mapping of Ce, Ti, and Si in the NC coating containing 10 wt.% TiO2 and 10 wt.% CeO2 nanoparticles. Fig. 4b indicates that the Ti and Ce signals are only significant at localized regions where the nanoparticles are present, and Si signal is uniformly distributed throughout the whole scanned area with local variations at regions where the nanoparticles are present. Note that, Ti and Ce regions are uniformly distributed across the whole scanned area, suggesting each kind of nanoparticles were uniformly dispersed in the coating matrix. Moreover, no significant correlations were found between Ce and Ti signals, suggesting the two kinds of nanoparticles were independently distributed. The effective particles size in the coating revealed by the SAM mapping is similar to the size determined by the dynamic light scattering when particles were in the dispersions (Fig. 4a). It suggests that no aggregation of nanoparticles was occurred during whole coating deposition process.

Enhanced coating properties with nanoparticle incorporations Nanocomposite coating with enhanced Functionalized silica nanoparticles dispersed in water with effective diameter less than 25 nm were used for making the NC coatings with enhanced stiffness. The resulting coating with 20 wt% nanoparticles shows a smooth surface morphology with r.m.s roughness below 10 nm (Fig. 5a). The average elastic modulus increased from 14.0 GPa to 24.9 GPa with the incorporation of the 20wt% stiffer secondary phase, i.e. SiO2 nanoparticles (Fig. 5b). The optical properties of the coating didn’t compromise with the incorporation of nanoparticles. As shown in Fig. 5c, coatings still exhibit high transmittance in the visible range even with high weight fraction of nanoparticles. This high transparency and clearness are strong indications of good nanoparticle dispersion in the coating since any nanoparticle agglomeration will result in increased light scattering which will lead to a deteriorated optical property.

Nanocomposite coating with enhanced UV-protection UV-protective NC coatings were deposited by incorporating UV-absorbing nanoparticles such as CeO2 and TiO2. Fig. 6a shows that coatings with strong absorption in the UV-range and high transparency in the visible range can be made. The long-term photostability of these UV- protective coatings were also measured using an accelerated UV aging test by exposing film with an intensified UV-B radiation which is 75 times stronger than the average sunlight exposure received on earth. As shown in Fig. 6b, the normalized UV absorbance at wavelength of 305 nm stays higher than 91% after 100 hours of intensified UV exposure, or in other words, the coating retained 91% of its efficacy after the strong UV irradiation. It is significantly more stable than coatings made with organic UV-absorbers embedded in sol-gel derived matrices for which the normalized absorbance dropped below 90% only after 5 hours of intensified UV exposure as reported in other studies [3]. Moreover, the coatings retain their high transparency in the visible wavelength after 100 hours of exposure and no yellowing or cracking was observed visually or by the high magnification optical microscope (Fig. 6c).

2. Combining plasma with ultra-high adhesive spray coated hybrid layer We have demonstrated APD as an effective way for depositing high performance protective coatings on plastics with both high hardness and adhesion. However, the deposition rate of APD is generally lower than conventional solution-based sol-gel techniques. Other transparent silica protective coatings have been deposited using wet chemistry techniques previously, but the interfacial adhesion with plastics is generally not determined or in the low range. In this study, we demonstrate the successful deposition of a highly adhesive inorganic-organic hybrid coating on plastics using (3-Glycidyloxypropyl) trimethoxysilane (GPTMS) and tetrapropyl zirconate (TPOZ) as precursors with spray coating deposition. The resulting film consists of an interpenetrated organic and inorganic molecular network at a molecular length scale as shown in Fig. 7a. By optimizing GPTMS/TPOZ ratio, an adhesion energy of more than 65 J/m2 was achieved with delamination occurred cohesively within the PMMA substrate. So, we have made the interface and coating so resistant to failure that it now fails in the bulk substrate. Hard dense layer was successfully deposited on top of the hybrid adhesive layer by APD to create a bilayer structure. During deposition, APD was found to simultaneously activate the surface of the bottom adhesive layer by creating hydrophilic groups (-OH, C=O, etc), which ensures a strong bilayer interface. The resulting bilayer structure showed >90% transparency in the visible region, ~eight times the adhesion energy and four times the surface hardness of commercial poly-siloxane sol-gel coatings (Fig. 7b). The approach provides a strategy for unprecedented combination of adhesion and mechanical properties.

Progress In the past year, we focused on creating mechanically robust protective coatings that offer scratch resistance and UV-protection to the underlying polymer substrate. We demonstrated a novel and versatile dual-source deposition method that involving ultrasonic spraying and open-air plasma deposition for making durable multifunctional nanocomposite coatings. In this new method, the nanoparticles and coating matrix are independently deposited which eliminate the potential difficulties associated with preparing high mass fraction composites with well-dispersed nanoparticles. Moreover, this new method is capable of incorporating several different functional nanoparticles into coating matrix with good nanoparticle dispersity, uniformity and strong matrix- nanoparticle interfacial interactions, which are crucial for achieving the best coating properties. Coatings with exceptional stiffness and UV-protections were successfully deposited. We also developed an ultra-high adhesive spray coated hybrid layer on PMMA as the base layer which is compatible with the plasma deposited top dense layers. By optimizing the sol-gel chemistry, an adhesion energy of 65 J/m2, which is 8 times higher than the commercial sol-gel polysaloxane coatings, was achieved. The failure during delamination cannot happen at the interface but happened in the bulk substrate, which suggests the interface and the coatings are so resistant to failure that it now fails in the substrate. The final bilayer structure exhibited an exceptional combination of adhesion and stiffness as compared to the commercial sol-gel polysiloxane coatings.
