5 Asset Support Lihir Sustaining Capital Program Newcrest Mining Limited

Newcrest Mining engaged AMEC Asset Support to deliver a program of sustaining capital works over a 3 year term at its Lihir Gold operations in Papua New Guinea. The program encompasses significant sustaining capital expenditure within a technically challenging operating environment.

Working with Newcrest Mining, AMEC has established a collaborative framework to identify, define, prioritise and deliver project initiatives. The framework has integrated Newcrest Mining’s project management guidelines with AMEC’s Asset Support project delivery systems.

The scope of works is diverse and includes process plant refurbishment, plant upgrades and development of additional ancillary infrastructure.

Newman Beneficiation Plant Upgrade BHP Billiton Iron Ore

BHP Billiton Iron Ore engaged AMEC Asset Support to carry out a Selection Study to evaluate options for sustaining beneficiation capability at its Mt Whaleback ore handling plant. The existing facility was installed in the 1970s and has suffered capacity constraints and increasing integrity issues. AMEC’s study scope included the development of a remediation programme to address safety, production and integrity risks in the short term and a detailed assessment of options for sustaining production in the long term.

Substantial in-field investigations of the existing facility were necessary to define the as-built conditions and properly define the short and long term refurbishment requirements. AMEC undertook engineering development to a level sufficient to support +/-25% capital cost estimates for short term debottlenecking and long term refurbishment and new-build options.

Asset Support 6 Mesa J Tailings Recovery Rio Tinto Iron Ore

Rio Tinto Iron Ore engaged AMEC Asset Support to conduct a feasibility study and prepare a capital cost estimate for the Mesa J Further Processing Project, located in Pannawonica, .

This project explored options to modify the Mesa J Production Plants 1 & 2 (PP1 and PP2) to recover iron ore fines that were being lost to the tailings streams. AMEC investigated a number of initiatives including wet screens, stack sizers, hydro cyclones, and screw classifiers.

This project exemplifies how innovative, smart technical solutions can generate added value from materials that are being otherwise rejected to tailings. In this case, the primary outcome was the ability to maintain target production at a reduced mining rate with a significant reduction in tailings storage requirements and costs.

Macraes Gold Room Replacement OceanaGold Limited

AMEC Asset Support collaborated with Oceana Gold Limited (OGL) to identify the best solution for mitigation of mercury accumulation in the gold room facility at OGL’s Macraes gold mine (NZ). AMEC’s services included field investigations, review of existing processes and procedures and the development of a conceptual design for a new gold room arrangement.

OGL subsequently commissioned AMEC to prepare a Front End Engineering Design and Capital Cost estimate to support the fast track approval and delivery of the new gold room facility. The design was challenged by constraints associated with the brownfields context. The equipment selection, materials of construction, layout, ventilation and off-gas treatment were all integral to developing a robust design that will eliminate the risks to personnel and the environment associated with mercury accumulation.

7 Asset Support Phu Kham 12-16 Mtpa Expansion PanAust Resources

PanAust Resources operates the Phu Kham Copper-Gold Project in Laos. The facility was originally designed to process 12 Mtpa of ore utilising a conventional bulk rougher flotation, concentrate regrind and three stage cleaning circuit.

PanAust Resources engaged AMEC Asset Support to undertake a Definitive Feasibility Study of process options to support an increase in throughput from 12 to 16 Mtpa. The study examined expanding throughput via the inclusion of an additional 6.5MW ball, additional rougher and cleaner flotation capacity as well as additional concentrate handling capacity and the implementation of these initiatives in the brownfield operating context .

PanAust Resources also awarded the detailed engineering and procurement scope for the Phu Kham Cleaner Circuit Upgrade to AMEC.

Nelson Point Shiploaders Upgrade BHP Billiton Iron Ore

BHP Billiton exports all its WA produced iron ore via Pt Hedland. Approximately half of this ore is loaded via two shiploaders at Nelson Point that have been in operation for over 40 years. In recent years, the level of maintenance required has increased significantly and there are a range of issues that threaten availability in the foreseeable future.

AMEC Asset Support was engaged to carry out Identification and Selection studies to determine the optimal approach to sustaining shiploading operations. Options investigated included major refurbishments of the existing facilities and staged changeout and replacement with new shiploaders. Importantly, the development of the options took a holistic approach considering such factors as business impact, risks associated with the complex legacy brownfield environment and synergies and potential conflicts with related concurrent capacity expansion activities.

Asset Support 8 RGP4 Gap Port Debottlenecking BHP Billiton Iron Ore

BHP Billiton Iron Ore engaged AMEC Asset Support to conduct Identification and Selection Studies for the debottlenecking of its Nelson Point materials handling operations in Western Australia. The objective was to lift the facility’s total annual throughput by 13 Mt to 155 Mt.

AMEC conducted a screening study of over 70 initiatives and established that the required increased capacity could be achieved by implementing a suite of 27 debottlenecking opportunities. These included reconfiguration of chute geometries and lining systems to improve material flow; conveyor capacity upgrades; and power supply modifications.

Key deliverables included technical scopes for each initiative, ± 30% CAPEX estimates, brownfield implementation strategies and staged execution schedules.

Magnetite Concentrator Debottlenecking Mining (formerly OneSteel)

Arrium Mining engaged AMEC Asset Support to investigate a number of debottlenecking and operations enhancements to be implemented as part of its Magnetite Expansion Project for a concentrator facility at Iron Duke mine site and associated pellet plant at Whyalla.

The key elements included in the scope comprised (i) a concentrate buffer storage facility at the Iron Duke Concentrator with integration into the existing plant; (ii) a package of conveyor and chute modifications to enable additional capacity and production throughput to be unlocked prior to implementation of the main expansion project; and (iii) a permanent filter cake diversion and reclaim system with storage capacity to delink the concentrator and the pellet plant enabling the concentrator to remain operational in the event of a stoppage in the pellet plant.

9 Asset Support Kayelekera Plant Relocation Paladin Energy Ltd

Following damage to the Kayelekera Uranium Mine in Malawi arising from a major earth slope failure, Paladin engaged AMEC Asset Support to undertake detailed engineering work and procurement activities for the reconstruction of the affected facilities.

The project comprised a mix of greenfield and brownfields works and included new acid and hydrogen peroxide storage facilities; modified road layouts, water and power services; and redevelopment of building infrastructure.

To maintain plant availability and satisfy stringent insurance requirements, a fast tracked program was adopted with an early onsite scoping exercise followed by a Front End Engineering and Design (FEED) program. As part of the FEED services, AMEC also developed a horizontal contracting strategy appropriate to the in-country context.

Hoppers 1 – 5 Ore Characterisation Fortescue Metals Group Ltd (FMG)

Run of Mine (ROM) feed material to FMG’s Cloudbreak operation is expected to exhibit a significantly increased clay component in future. FMG commissioned AMEC Asset Support to characterize the ROM feed processed at its Hoppers 1 – 5 primary crushing facilities and determine the implications for the efficacy of downstream scrubbing operations.

To reduce the downtime involved with traditional belt sampling methods, AMEC utilised on-line optical video measurement of the +32mm fraction. The results were calibrated with scalping screen products to assess the complete product particle size distribution. The study determined that the product materials could potentially impact on the disaggregation capability of downstream scrubbing operations. A range of solutions were identified to mitigate the implications of the changing ore feed.

Asset Support 10 Orebody 25 Debottlenecking Project BHP Billiton Iron Ore

Following a flowsheet optimisation phase, AMEC Asset Support executed the engineering, procurement and construction (EPC) of BHP Billiton’s Orebody 25 Ore Handling Plant Debottlenecking Project.

The upgrade comprised modification to the existing ROM grizzly, upgrade to the fines bypass circuit (conveyors and associated equipment), the addition of variable speed drives and weightometers to control flows, and the provision of a second train loadout circuit reclaim hopper car.

This low CAPEX project, delivered in 5 months, increased plant throughput from 7.6 Mt/a to 10 Mt/a with minimal impact to operations. Kirfield Limited, AMEC’s subsidiary, executed the fabrication and construction of the upgrade. In recent times, facility throughput has consistently exceeded the project target of 10Mt/a.

Cadia East Training Package Newcrest, Cadia Valley Operations

As part of its operations readiness preparation, Newcrest employed AMEC Asset Support to develop a training program to support the Cadia East Expansion to the Cadia Valley Operations (CVO) gold production facility. A key requirement of the brief was that the program needed to be engaging, easy to use and compliant with the RII09 national training package standard. The content developed by AMEC included learning guides, self-paced e-learning training material, standard work procedures, theoretical and practical assessments and mapping documents.

The e-learning content included both generic and site specific modules. The structure implemented by AMEC assisted with streamlining the training for the Cadia East expansion and provided a model that could be rolled out cost-effectively to the existing plant at Cadia as well as other Newcrest operations.

11 Asset Support Leinster Life of Mine Extension BHP Billiton Nickel West

BHP Billiton Nickel West engaged AMEC to investigate the costs associated with extending the Leinster concentrator to support an underground mine extension expected to provide an additional 5-10 years of feed. AMEC’s key areas of focus were to identify, schedule and cost the sustaining capital upgrades necessary to ensure that the existing processing facilities would continue to run both safely and productively throughout the life extension.

The timing for the capital works required careful analysis of the relative condition of critical plant equipment and predictions of future operating life. In addition, there was a need to optimise the spread of expenditure so as to achieve a balance between minimising the risk of equipment failure and hence production loss (by upgrading earlier); and maximising the project value by reducing the cost side of the NPV equation (by upgrading components later).

Packsaddle Mining Infrastructure BHP Billiton Iron Ore

BHP Billiton Iron Ore engaged AMEC Asset Support to carry out Identification and Selection studies as well as detailed design for infrastructure for the Pack Saddle Pit 1 and 3 satellite ore bodies.

The objective was to facilitate access to additional resources in the Packsaddle Range remote from the existing processing plant and establish tie-in options to the existing ROM crushing circuit. Approximately 4 main options, with sub-options were investigated. Risk assessments and CAPEX and OPEX cost benefit analyses were used to enable client selection of a go-forward design concept.

The final deliverables included civil and structural design drawings for the selected configuration which comprised a haul road overpass and light vehicle tunnel with associated power and water infrastructure arrangements.
