intercoolers Technical Article

Words: Andy Fox (AndyF_RSX)

Originally written by Andy in 2006 and printed in Wastegate Chatter (the original MLR magazine) as part of a series of technical features, these tech features are so good we decided they were worth reprinting 12 years later! Having studied the infamous Turbocharger in the last issue of evolution, we now turn our attention to Intercoolers.

INTERCOOLERS As a result of the turbo heating up the air (to temperatures well in excess of 100°C as shown in the previous section) and the need to get cold air to the engine you have an intercooler on the car. This is to help cool down the air that is leaving the turbo and heading towards the engine. Because of the laws of thermodynamics (which I won’t bore you with here, luckily for you) any heat exchanger (which is what an intercooler is) cannot ever work at 100% efficiency. That means that an intercooler on it’s own can never cool down the air passing through it to any temperature less than the The hot air from the turbo enters the intercooler and outside air temperature. A simple diagram of an intercooler ‘exchanges’ heat with the outside air. This results in the air is shown on the right. from the turbo cooling down and at the same time, the outside

55 air gets hotter. a number of tubes of metal covered with hundreds of fins. To work out how much heat the intercooler is removing from The fins are present to increase the surface area of material the air from the turbo we can use yet another quick calculation: open to the outside air. The more surface area, the better the performance of the intercooler (up to the point of maximum efficiency). This is why it is important to check regularly that the fins of the intercooler are not missing or too badly damaged as the performance will suffer. Where Q = Heat removed As with everything else, pressure drop is also a key factor m = mass of air (kg/s) with an intercooler. Because of the narrowing of the tubes, the CP = specific heat capacity of air airflow gets restricted and this causes a drop in pressure. As ΔT = temperature difference between inlet and outlet mentioned many times before, the drop in pressure causes less mass of air to get to the engine and is a bad thing (Are you Again, going back to our standard 280bhp Evo, we know we getting the hang of this now…….). You can also determine how have an airflow of 0.25 kg/s. much of a restriction it causes by doing some pressure drop The specific heat capacity of air (which is a measure of how testing as mentioned above. much energy it takes to raise the temperature by 1°C) is around So, I can see what you’re all thinking now... I’ll just fit the 1 kJ/kg °C. biggest intercooler I can find and with that huge surface area, And if we have measured, for example, an outlet temperature I’ll get the best drop in intake temperatures I can and lots of from the intercooler of 30°C then knowing that the outlet lovely air into my engine. If only it was that simple, then we’d temperature of the turbo is 116°C, we know the temperature all be doing it!! difference is 116-30 = 86°C What you also need to think about is what happens to the air that is leaving the turbo and where it has to go before it So putting the numbers into the equation we can see that: Heat actually enters the engine. What happens is that every time you being removed = 0.25 * 1 * 86 = 21.5 kW of heat energy (or the change gear, the air leaving the turbo has to fill up the entire equivalent of 7 x 3 bar electric fires!). volume of the intake pipework, intake manifold etc. before it The standard Evo intercooler has a surface area of 0.133 m². even gets into the engine. The more volume it has to fill up, the If you are travelling at 70 mph (31.1 m/s) you have an airflow longer it will take. Now if you’re thinking ahead, you will see through the intercooler of 4.14 m³/s which assuming the air is where I’m going here. When it takes longer for the air to get at 20°C gives a mass of air of 4.82 kg/s. to the engine you get an increase in the amount of lag before So we know the mass of air passing over the intercooler and the air enters the engine. This isn’t a good thing in terms of the heat energy that it’s absorbing and we can work out the performance so yet again the best intercooler is a compromise temperature of the air entering the engine bay after it’s passed between dropping inlet temps, not having too great a pressure through the intercooler by using the same equation as above. drop and not being too big to cause a noticeable increase in lag. I never said this was going to be easy but there are other ways of dropping intake temperatures without increasing the size of your intercooler.

Intercooler water spray – What is that for and how = (21.5 / (4.82 * 1)) = 4.5°C so we can see that the temperature does it help? of the air entering the engine bay would be 24.5°C. For an intercooler to actually do anything at all it requires a A figure of 24.5°C doesn’t seem too bad, however if you flow of outside air across it. This will obviously only happen are only travelling at 30 mph then carrying out the same when the car is on the move. calculation gives a figure of 30.5°C and this is all before the air All Evo’s have an intercooler water spray system fitted heats up from passing over the exhaust and turbo… as standard to the car. Some (Evo 7 onwards) that operate You can now understand why it’s not a good idea to feed automatically, others that are button operated. underbonnet air into the intake pipework to start with. Why do we have them? Again, it’s to do with keeping the Looking at an intercooler you will see that it consists of intake air cool. Here comes the science bit...

56 evo tech // induction

When you heat up water it takes a certain amount of energy (particularly in drag racing applications). This works well for to make it happen (the specific heat as mentioned before). the short period of time that the spray is on (during a ¼ mile Now the specific heat of water is a lot greater than that of air run for example) however to obtain a sustained effect you need (around 4.2 kJ/kg°C compared with 1 kJ/kg°C) and so the water to have a lot of ‘gas’ to spray and this means extra weight in the will ‘consume’ a lot more energy as it’s being heated i.e. it will car of bottles etc. make the intake temperatures lower. As a result of this, if you can get some water onto the Pipework ‘lagging’ surface of the intercooler, you can use the heat in the intake Another method of trying to keep intake temperatures down air to heat up the water. This then means that the intake air is to lag various bits and pieces of pipework in the engine will lose its energy to the water and become cooler. This is bay. If you take a look at most racing engines, there is always the theory behind how the water spray works. It enhances lagging wrapped all over the place and this is to help with both the performance of the intercooler by providing more cooling underbonnet temperatures and also exhaust / turbo operation capacity. (which yet again, will be covered at a later date). OK, you can relax, the science is over for now. One method of trying to limit the effect of underbonnet heat The problem with the intercooler water spray though is soaking into the intake pipework and heating up the air inside it getting the water to actually sit on the intercooler long enough is to ‘lag’ the outside of all of the intake pipework. to heat up. If you are travelling along the road at any speed However, a counter argument to lagging the entire intake the water has a tendency to spray onto the intercooler and it pipework is that when the car is on the move you have a good then gets pushed off from the air that is passing through the ‘cold’ airflow passing over the pipework and so this will help intercooler without actually achieving any heat reduction. minimise intake temperatures (like an extra bit of intercooler). Therefore to obtain the most benefit from the water spray, A reasonable compromise to this situation is to leave the the best time to use it is after you have been stationary for a ‘hot’ pipework from the turbo to the intercooler unlagged in long time and the heat from the underbonnet area will start to order to benefit from the heat reduction of the airflow on the heat up the intake temperatures. Spraying the water whilst at move, but lag the ‘cold’ pipework from the intercooler to the a standstill will achieve a reasonable heat reduction before you engine and from the air filter to the turbo. head off on a blast around. The other obvious source of heat within the engine bay is from the turbo and exhaust manifold itself. The exhaust gases Other ‘cold’ sprays e.g: nitrous oxide, will reach temperatures of approximately 1000°C and will carbon dioxide etc… obviously cause a good bit of heating as a result. By lagging Rather than spraying water onto the intercooler, it is possible the exhaust manifold and turbo itself you will reduce the to spray other fluids onto the i/c to help reduce intake underbonnet temperatures and also actually improve the temperatures below the outside air temperature. People have performance of the turbo because you have got more heat been known to spray nitrous oxide or carbon dioxide onto energy in the exhaust gas as it enters the turbine wheel. the intercooler to help achieve a reduction in temperatures

The Mitsubishi Owners Day at Cypress California has grown to become a must-do event in the West Coast Jap calendar for all fans of automobiles sporting the 3 diamond logo. Albeit held last Summer, we take a look back at MOD 2017 and hope we might get similar ‘west coast weather’ for our very own MOD & Evo Festival at Cadwell Park in August!

Mitsubishi Motors North America, Inc. (MMNA) hosted their annual Mitsubishi Owners Day (MOD) on July 8th 2017 at its North American headquarters in Cypress, California. Each year, Mitsubishi owners from across the country gather together to celebrate the brand with a day full of activities and an overwhelming display of Mitsubishi vehicles old and new, and in 2017 4,000 people made the annual pilgrimage to Cypress to mark Mitsubishi’s 100th anniversary, which was even better than the previous years’ turnout and an impressive indicator of owner loyalty, considering most are drivers and fans of models now discontinued. Owners in attendance voted for their favourite car and the winner was awarded the People’s Choice trophy.
