May 10, 2015 Ypsilanti, Michigan Abstract This study identified a number of key factors influencing the implementation of each of the phases of the lean 5S tool in suppliers to the U.S. automotive industry and to determine if these factors vary according to selected demographic variables. This study was conceived to develop a better understanding as to why some organizations fail to implement all five of the 5S phases and become stagnant. The research questions that guided the study included: RQ1: What factors were perceived by the respondents to have influenced the implementation of the lean 5S phases and elements in suppliers of manufacturing products to the U.S. automotive industry? RQ2: What is the relationship of the selected demographic variables on the perceived factors and the lean 5S phases in suppliers of manufactured products to the U.S. automotive industry? Active members of the American Society for Quality (ASQ) who have leadership functions within U.S. based automotive industry suppliers constituted the population for this study. An electronic survey questionnaire was developed and administered to active members who have leadership responsibilities within U.S. manufacturing suppliers and belonged to selected ASQ sections from the states of Michigan, Indiana, Ohio and Kentucky. The findings for research question 1 revealed that there is a strong relationship between all factors, elements and phases, and therefore all nine factors were perceived by the respondents to have an impact on the implementation of the lean 5S phases. The findings for research question 2 revealed that seven of the ten selected demographic variables affected each factor and each lean 5S phase. The results of the study provide a series of steps that i when followed can increase the likelihood of 5S implementation success within suppliers to the U.S. automotive industry. Suggestions for future research include: Develop a quasi-experimental study that can address cause and effect relationships for selected factors. A future study could be directed toward a comparison of an organization that has successfully implemented all of the 5S phases to one that has failed to determine what causes resulted in success or failure. A recommendation for future research is to develop a qualitative study to better understand the conditions that influence significant differences in respondents from different states that operate within the same automotive business. A recommendation for future research is to study suppliers of manufactured products to non-automotive organizations to determine if any similarities exist. Additionally, a recommendation for future research is to study the lean 5S implementation by suppliers to the service industries such as academia, medical services and entertainment. The additional 6S phase (Safety-Security) thoroughly reviews all areas of an industrial plant by analyzing the risks at each workstation, which let employees be fitted out with protection resources depending on each of their personal characteristics and to guarantee the safety of the workstation by strictly complying with occupational safety and health and machinery use standards, which must hold a CE certificate of compliance. The main objective was to increase the scope of 5S methodology to respond to the occupational safety and health needs for machines required in optimizing production processes. It is important to remember that companies must guarantee that their employees use personal protection equipment (PPE) at their work posts or stations that protect them properly from risks to their health and safety and that cannot be prevented or sufficiently limited by using collective means of protection or by adopting work organization measures.

This project aims to utilized Kaizen continuous improvement method within the power generation industry. Rabigh Power Plant, as many other generation stations, has ongoing effort to improve daily work activities. The project highlights the experience of using continuous improvement methodology to incrementally increase plant performance, achieve economic savings, and maintain the continuity of electricity flow. The study applied Kaizen methodology to improve the procedure of supplying hydrogen cooling gas to the third combined cycle‟s (CC3) generator at the fourth stage of Rabigh Power Plant. The study recommends to re-engineering the existing system to utilize stage one‟s hydrogen generation plant. The finding shows that re- engineering the system will improve the process cycle by around 98% and reduce the number of tasks by 86%.     8 Lean manufacturing Lean manufacturing, lean enterprise, or lean production, often simply, "Lean", is a production practice that considers the expenditure of resources for any goal other than the creation of value for the end customer to be wasteful, and thus a target for elimination. Working from the perspective of the customer who consumes a product or service, "value" is defined as any action or process that a customer would be willing to pay for. Essentially, lean is centered on preserving value with less work. Lean manufacturing is a management philosophy derived mostly from the Toyota Production System (TPS) (hence the term Toyotism is also prevalent) and identified as "Lean" only in the 1990s. TPS is renowned for its focus on reduction of the original Toyota seven wastes to improve overall customer value, but there are varying perspectives on how this is best achieved. The steady growth of Toyota, from a small company to the world's largest automaker, has focused attention on how it has achieved this success. 8.1 Overview Lean principles are derived from the Japanese manufacturing industry. The term was first coined by John Krafcik in his 1988 article, "Triumph of the Lean Production System," based on his master's thesis at the MIT Sloan School of Management. Krafcik had been a quality engineer in the Toyota-GM NUMMI joint venture in California before coming to MIT for MBA studies. Krafcik's research was continued by the International Motor Vehicle Program (IMVP) at MIT, which produced the international best-seller book co-authored by Jim Womack, Daniel Jones, and Daniel Roos called The Machine That Changed the World.] A complete historical account of the IMVP and how the term "lean" was coined is given by Holweg (2007).

Lean manufacturing and Lean software development Lean software development Lean software development (LSD) is a translation of lean manufacturing and lean IT principles and practices to the software development domain. Adapted from the Toyota Production System, a pro-lean subculture is emerging from within the Agile community. Eliminate waste Lean philosophy regards everything not adding value to the customer as waste (muda). Such waste may include: unnecessary code and functionality delay in the software development process unclear requirements insufficient testing (leading to avoidable process repetition) bureaucracy slow internal communication In order to eliminate waste, one should be able to recognize it. If some activity could be bypassed or the result could be achieved without it, it is waste. Partially done coding eventually abandoned during the development process is waste. Extra processes and features not often used by customers are waste. Waiting for other activities, teams, processes is waste. Defects and lower quality are waste. Managerial overhead not producing real value is waste. A value stream mapping technique is used to identify waste. The second step is to point out sources of waste and to eliminate them. Waste-removal should take place iteratively until even essential-seeming processes and procedures are liquidated. Amplify learning Software development is a continuous learning process with the additional challenge of development teams and end product sizes. The best approach for 1 improving a software development environment is to amplify learning. The accumulation of defects should be prevented by running tests as soon as the code is written. Instead of adding more documentation or detailed planning, different ideas could be tried by writing code and building.
