OE Front Suspension

FRONT SUSPENSION 6) £ Support the front axle with a jack. Remove the upper nut, retainer, and bushing. TRANSMISSION CROSS MEMBER REPLACEMENT

1) £ Support the transmission with a jack. If equipped, remove the transmission and transfer case skid plates. See illustration 1.

SUSPENSION ARM REPLACEMENT

1) £ Support the front axle with a jack.

2) £ Remove the driver side upper suspension arm from the frame and axle brackets. Remove the driver side lower suspension arm from the frame and axle brackets. See Illustration 3.

2) £ Cut 2 1/4 inches off the front of the fuel tank skid plate. Refer to illustration 1.

3) £ Remove nuts holding transmission mount to cross member.

4) £ Remove the cross member to frame bolts. Remove the cross member.

5) Insert new cross member 176460B into frame brackets. Attach cross member to frame with the original hardware. See illustration 2. Illus. 3

6) £ Attach transmission mount to cross member with 3) £ Using a reciprocating saw and die grinder, cut off the original nuts. Install bushing, washer and nut. Tighten nut to 17 ft. lbs. Repeat Illus. 9 for other side. 4) £ Using an existing hole, loosely attach the inside edge of bracket 176572B with the 12mm hardware from kit 860574.

5) £ Using an existing hole, loosely attach the outside edge of bracket 176572B with the 10mm hardware from kit 860574.

6) £ Insert sleeve 420067 into the bracket at the original track bar location. Install the original hardware. Tighten OE bolt to 125 ft. lbs. Tighten the 12mm bolt to 75 ft. lbs. and the 10mm bolt to 45 ft. lbs.

NOTE: Periodically check track bar bracket mounting bolts for tightness. Welding track bar bracket 176572B to the Illus. 8 frame bracket (front and back) is recommended. Refer to illustration 9. BRAKE HOSE REPLACEMENT

NOTE: To keep the brake bleeding process to just the front , do not allow the to drain completely from the reservoir.

1) £ Separate the driver side ABS line from the brake hose.

2) £ Separate the driver side brake hose form the brake tube and frame rail. Plug tube to prevent brake fluid leakage.

3) £ Remove the brake hose from the caliper. Discard Illus. 10 copper washers.

4) £ Attach left brake hose 170110 to the caliper with the SWAY BAR END LINK INSTALLATION supplied banjo bolt and washers.

NOTE: Requires quick disconnect kit RS6756B or solid end 5) £ Attach left brake hose to the frame rail with the link kit RS6753B for a complete installation. original bolt. Attach brake tube to hose. Tighten brake tube fitting to 18 ft. lbs. See illustration 12. 1) £ Apply silicone lubricant and press the supplied bushings into the upper and lower end links (176461B and 176462B) or end link (176088B).

2) £ Apply silicone lubricant and press a supplied sleeve into each bushing.

3) £ For RS6756B, install a rubber washer from kit 860580 on the lower end link. Connect upper and lower end links with the lynch pin from kit 860580.

4) £ Attach end link assembly to sway bar and axle bracket with the supplied hardware. See illustration 11. Tighten nuts and bolts to 70 ft. lbs.

6) £ Adjust the length and attach ABS wire to new brake hose with tie wraps.

7) £ Repeat steps 1 through 6 to install right brake hose 170113 on the passenger side.

8) £ Bleed front brakes.

9) £ Install front wheels and lower vehicle to the ground. Tighten lug nuts to 80--110 ft. lbs.

Rear Suspension

REAR SUSPENSION 2) £ Fully support the rear axle and drive shaft with adjustable jack stands. Remove the track bar and sway bar MUFFLER & EXHAUST PIPE REMOVAL end links. Remove the sway bar.

SHOCK ABSORBER & COIL SPRING REMOVAL 6) £ Carefully lower the rear axle until the coil springs are free from the upper mount seat. Remove the coil 1) £ Chock front wheels. Raise the rear of the vehicle springs. and support the frame with jack stands. See Important Note N on page 3. Remove the rear wheels. CAUTION: Do not allow the axle to hang by any hoses or cables.

SUSPENSION ARM REMOVAL

1) £ Remove the lower suspension arm nut and bolt from the axle bracket.

2) £ Remove the flag nut at the frame rail bracket. See illustration 13. Remove the lower suspension arm.

4) £ Insert right suspension arm bracket 176467B between the frame and skid plate bracket. Push bracket against frame and body mount.

5) £ Using bracket 176476B as a template, mark the mounting hole locations on the frame and body mount. Mark Illus. 13 the relief hole location on the skid plate for the suspension arm bolt. Remove bracket. 3) £ Remove the upper suspension arm flag nut and bolt from the axle bracket. 6) £ Drill two 1/2” holes into the frame, one 10mm hole through the body mount, and one 3/4” hole into the skid 4) £ Remove the flag nut and bolt at the frame rail plate at the marked locations. See illustration 14. Do not bracket. Remove the upper suspension arm. drill completely through the frame or skid plate.

5) £ Repeat for other side. 7) £ Attach right bracket 176467B to the passenger side frame rail and body mount with the hardware from kits 860590 and 860591. See illustration 15. Use the longer nut SUSPENSION ARM BRACKET INSTALLATION bracket for the front hole and the shorter nut bracket for the rear hole. 1) £ Using a die grinder and reciprocating saw, cut off the passenger side frame bracket as shown in illustration 14. File sharp edges and paint exposed metal.

CAUTION: The fuel tank is located next to the passenger side frame rail. Protect the tank by inserting a metal plate while cutting. Do not use a torch or plasma cutter.

2) £ Cut off the entire driver side frame bracket even with the bottom of the frame rail.

NOTE: Additional bracket removal may be required on the inside of the frame for proper fitment of left bracket 176466B.

3) £ Loosen all fuel tank skid plate bolts. Push skid plate Illus. 15 inward. Remove the bolts from the skid plate bracket and body mount. See illustration 14. 8) £ Reinstall bolts for body mount and skid plate. Tighten all nuts and bolts to specifications.

See illustration 16. Insert the shorter crush sleeve in the front hole. Install the larger washers on the inside. Tighten nuts and bolts to specifications. COIL SPRING & SHOCK ABSORBER INSTALLATION

1) £ Place the new coil springs (817B) onto the axle pads. Align upper pigtails towards the front of the vehicle. Raise the axle until the coil springs seat on the upper isolators. See illustration 18.

NOTE: When installing coil springs, make sure that the rubber isolator is positioned in the upper mount and the small egg-shaped coil end is at the bottom.

SUSPENSION ARM INSTALLATION

1) £ Lubricate two bushings and a sleeve from kit 860587 with lithium grease. Insert bushings and sleeve into the barrels of rear suspension arm 176463B. See illustration 17.

2) £ Attach new Rancho rear shocks to the upper mounting brackets with the original bolts. Tighten bolts to 23 FT-LBS.

3) £ Loosely attach shocks to the axle brackets with the original hardware.

AXLE TRUSS BRACKET INSTALLATION

1) £ Remove 4 of the 5 upper bolts from the rear

2) £ Using the 8mm hardware from kit 860594, loosely 4) £ Insert the larger sleeve from kit 860595 into the attach differential plates 176470B and 176471B to axle truss passenger side hole and the shorter sleeve into the driver bracket 176464B. See illustration 19. side hole. Attach bracket 176469B to the crossmember with the 12mm hardware from kit 860595. See illustration 20. 3) £ Place truss bracket on axle tubes. Loosely attach differential plates to rear differential with the 5/16” hardware 5) £ Reinstall bumper brackets and bolts. Reinstall from kit 860593. hitch/hook bolts. Tighten all nuts and bolts to specifications.

NOTE: Truss bracket 176464B must rest on the axle tubes not the differential. Grinding the top rib of the differential housing may be required.

CROSS MEMBER & Y LINK INSTALLATION

1) £ Remove the rear bumper with side mounting brackets attached. Remove the hitch (or tow hook) and bumper bracket bolts. Install bracket 176469B on cross member as shown in illustration 20. Insert bumper brackets between bracket 176469B and cross member. Install bracket bolts.

2) £ Using bracket 176469B as a template, mark the mounting hole locations on the top and bottom of the cross member. Remove bracket.

3) £ To accept the crush sleeves from kit 860595, enlarge both slotted holes on the passenger side and the top Illus. 21 hole on the driver side. Drill a 1/2” hole for driver side bottom. 15

10) £ Attach Y-link 176465B to cross member bracket 176469B with the14mm hardware from kit 860595. Tighten nuts and bolts to 120 ft. lbs.

11) £ Install bolt retainer 176514 on the Y-link to axle truss bolt. If there is not a slot, use the retainer as a template to mark the mounting hole location on truss bracket 176464B. Hole must be located to either side of the Y-link bushing.

12) £ If applicable, drill an 8mm hole at the marked location.

13) £ Attach bolt retainer 176514 to the axle truss bracket Illus. 23 with the hardware from kit 860602. Install one of the washers between the retainer and bracket. See illustration

22. Tighten nut and bolt to 23 ft. lbs. SWAY BAR & END LINK INSTALLATION

1) £ Reinstall rear bumper. Attach to center brackets only.

2) £ Insert left sway bar bracket 176473B between bumper bracket and driver side frame. See illustration 24. Attach brackets to frame with the original hardware.

BUMP STOP BRACKET INSTALLATION

1) £ Using the original holes on the axle pad, attach bump stop bracket 176478B to the axle with the 8mm hardware from kit 860592. See illustration 23. Tighten nuts and bolts to 23 ft. lbs. Illus. 24

2) £ Repeat for other side. 3) £ Insert right sway bar bracket 176468B between bumper bracket and passenger side frame. Attach brackets to frame with the original hardware.

4) £ Attach sway bar to left and right brackets with the 10mm hardware from kit 860592. Tighten all mounting bolts to 45 ft. lbs.

5) £ Install jam nut from kit 860592 on spherical rod end 602611. Insert rod end into end link 176449B.

6) £ Lubricate a bushing and sleeve from kit 860592 with silicone spray. Insert bushing then sleeve into end link assembly.

7) £ Attach end link assembly to axle bracket and sway bar with the 12mm hardware from kit 860592. See illustration 25. Insert the button head bolts from the inside. Use the longer bolt and large washer on the axle bracket.

8) £ Tighten jam nut.

9) £ Repeat steps 5 through 8 for the other side.

5) £ Repeat steps 1 through 4 to install right brake hose 170112 on the passenger side.

6) £ Bleed rear brakes.

EXHAUST PIPE & MUFFLER INSTALLATION

NOTE: Requires exhaust kit RS720001 for 4 door models or RS720002 for 2 door models. Illus. 25 1) £ Loosely attach front extension pipe and muffler to OE pipe with the supplied clamps. Install insulator on pipe BRAKE HOSE REPLACEMENT hanger. See illustration 27.

NOTE: To keep the brake bleeding process to just the rear brakes, do not allow the brake fluid to drain completely from the master cylinder reservoir.

1) £ Separate the driver side brake hose form the brake tube and frame rail. Plug tube to prevent brake fluid leakage.

2) £ Remove the brake hose from the caliper. Discard copper washers.

3) £ Attach left brake hose 170111 to the caliper with the supplied banjo bolt and washers. Banjo fitting must direct brake hose forward and up. Refer to illustration 26. Tighten bolt to 23 ft. lbs. Illus. 27

4) £ Attach left brake hose 170111 to the frame rail with 2) £ Place rear crossover pipe over sway bar and insert the original bolt. Attach brake tube to hose. See illustration into muffler. Install pipe insulators and muffler clamp. See 25. Tighten brake tube fitting to 18 ft. lbs. illustrations 27 and 28.

FRONT END LINK DISCONNECT PROCEDURE (FOR ROCK CRAWLING ONLY )

Illus. 28 1) £ Remove lynch pins from front sway bar end links.

Separate upper links from lower links. Reinstall pins in lower 3) £ Attach tailpipe extension to crossover pipe with the links. For increased clearance, remove the upper links from supplied clamp. Tighten all exhaust clamps to the sway bar. specifications.

2) £ Rotate sway bar and end link upward. Insert upper 4) £ Install rear wheels and lower vehicle to the ground. link 176461B into fender well opening. See illustration 29. Tighten lug nuts to 80-110 FT-LBS.

5) £ Tighten the shock absorber lower mounting bolts to 74 ft. lbs.

6) £ Reconnect the battery ground cable.

FINAL CHECKS & ADJUSTMENTS

1) £ Turn the front wheels completely left then right. Verify adequate tire, wheel, brake hose and ABS wire clearance. Inspect steering and suspension for tightness and proper operation.

2) £ With the suspension at maximum extension (full droop), inspect and rotate all and drive shafts. Check Illus. 29 for binding and proper slip yoke insertion. The slip yoke should be inserted a minimum of one inch into the transfer case and/or transmission. IMPORTANT NOTICE

3) £ Ensure that the vehicle brake system operates WARNING: DO NOT OPERATE THIS VEHICLE ON correctly. If new brake hoses were installed, verify that each PUBLIC ROADS OR AT SPEEDS GREATER THAN 15 hose allows for full suspension movement. MPH WITH THE SWAY BAR END LINKS DISCONNECTED. 4) £ Readjust headlamps. Have vehicle Aligned to manufacturer’s specifications.
