InstallersResponsibility: Blaupartsrecommendsthatinstallerstakethenecessarytimetothoroughlyfollowthestepsoutlinedinthisbulletintopreventfuturelabor costs,aswellasanyinconvenienceaftertheinstallationofthewaterpumpincludedinthistimingbeltkit.Ithasbeennotedthatduetotime constraints,inconvenience,andprofit,manyindividualsandmechanicsalike,donottaketheextratimeneededtothoroughlyflushtheentire vehiclecoolingsystempriortotheinstallationofthenewwaterpump.Justdrainingthecoolingsystemandrefillingthesystemisnotenough! Prematurewaterpumpfailure(waterpumpsealsandbearings)canoccurbecauseoffailingtotakethetimetoflushtheentirecoolingsystem anditsrelatedcomponents.Oftenwhenproblemsarise,suchasacoolantleak,thenewwaterpumpisblamedasthecausewheninfactthe oppositeistrue.Itisusuallybecausetheinstallerhasneglectedtofollowthesestepslistedbelow.

FlushingtheCoolingSystem: Itisimperativethatthecoolingsystembethoroughlyflushedofallaccumulatedsiltandsedimentbuildup,includingallaftermarketcooling systemadditives,orstopleakproductsthatmayhavebeenaddedtothecoolingsystem,pastorpresent. Thiswouldentailflushingtheradiator, block,heatercoreandhosesetc.UseOnlyTap Water toflushtheentirecoolingsystem.DONOT USECoolingSystemFlushProducts sincemanycontainmuriaticand/orotheracids.Remnantsofsuchacidsleftinthecoolingsystemcancauseyournewwaterpumpto prematurelyfail.

Water PumpInstallation: Takeextratimeincleaningthewaterpumpgasket/o-ringmatingsurfaces.Makesurethesurfaceisfreeofalloldgasketmaterialandcorrosion buildupbeforeinstallingyournewwaterpump.Itmaybenecessarytousealightabrasivescuffpadorrazorblade.Gasketsealingagents shouldNOT beusedifyourwaterpumpincludesapapergasket.Ifthewaterpumpmountingsurfaceareaontheengineblockisthroughly cleaned,smoothandfreefromoldgasketdebris,gasketsealingagents(FormaGasket productsingelorsprayforms)arenotneeded.Sealing agentsvaryincompositionandintendedusage,andwhenusedinconjunctionwithpapergasketsmayaffectthepapergaskets’ longterm abilitytocompressand/orperformitssealingfunction. Appropriategellikegasketsealingagentsshouldonlybeusedinthecaseofsevere pittingoftheengineblocksurfacewherebyanevenandsmoothmountingsurfaceforthewaterpumpisnotattainable.Doublecheckallwater pumpmountingboltsfortightness. A looseormissingwaterpumporthermostathousingboltcanresultinaleakandfalselyattributingthe waterpumpasdefective.

FillingtheCoolingSystem: IMPORTANT:Readthe Warningsontheantifreezecoolantbottle,improperuseisHARMFUL orFATAL.Useonly Audi, VwG-12antifreeze coolantwhichwasincludedinyourtimingbeltkit. Thesebottlescontaincoolantthatisconcentrated. Youmustdilutethecoolant.Mix50% coolantwith50%DEIONIZED WATER.DEIONIZED WATERISPREFERRED.However,ifitisnotavailableusedistilledwater.DONOT MIX TAP WATERwithnewcoolantifatallpossible. TapwatervariesinPhandmineralcontentanddependingonthesefactors,canadversely effectyournewwaterpumpandothercoolingsystemcomponents.

Water PumpBreakinPeriod: Allwaterpumpsareinspectedandairpressuretestedatthefactoryforanyleaks.However,newwaterpumpsdohaveabreakinperiod.Itis notuncommonforanewwaterpumptohavesomeseepageofcoolantfromthedischargeholebelowthewaterpumppulleyshortlyafterstart up. Thisisbecausetheuniquesealmaterialinthenewwaterpumpisdesignedto‘bedin’ astheimpellershaftspins.Slightweepingor dampnessfromoraroundthedischargeholeorcapisallowableforatleast100milesafterinstallationandshouldnotbeattributedasa defectivewaterpump.

Maintenance: MixingotherbrandsofunauthorizedantifreezecoolantswiththeapprovedG-12antifreezecoolantincludedinyournewtimingbeltkitcan alsocauseanadversechemicalreactiontoG-12coolant,causingthecoolanttogelandclot. Thiscandamagethenewwaterpump,plugthe coolingsystem,andweakenotherplasticcoolingsystemcomponentssuchas,theradiatorandplasticcoolanthoseconnections.

1) Positionthevehicleintheaironproperautomotivejackstands. 2) Removetheprotectivesplashpan. 2) Removethelowerbumpergrillesstartingwiththecenterandthentheoutsidegrilles. 3) Removethetempsensorbehindthelicenseplateholderandunclipthewire. 4) Removethetwofastenersrecessedinthebottomsideofthebumper. 5) Unfastenthebumperendsbypushingdownthenpullingoutonthetop,thenunclipthebottom.Donotpullstraightoutwardasthiscan damagethebumpermountingclips. 6) Pulltheendsofthebumperouttoclearthewheelwellandpull/removethebumper. 7) Removethepassengerssideupperbumpertrimandthecenterupperbumpertrim.(10mmfastenersandphillipsscrewfasteners) (Image1) 8) Removethehoodlatchreleasecablefromtheupperradiatorvalance. 13) Unboltthepassengersidelowerrad mount(bottomnutandwasher,13mm fasteners)Install Tool3251withbumper shockmountfasteners aspictured. Thepassengersideoftheradiator canbeswungforwardabout8-10"togive youaccesstothefrontsideoftheengine. NOTE: Youmaychoosetodrainthecoolant fromyourradiatorandremovethecoolant hosesfromtheradiatortominimizeany extrastressontheradiatornipplessothey (Image6) (Image7) donotstresscrack. Todraintheradiator removethecoolantreservoircap.Drainthecoolantattheradiatorbyopeningthelargephillipsdrainscrewonthebottompassengerssideof theradiator.Draincoolantintoasuitablecontainerforproperdisposal. (Image6and7) 14) Removetheviscoususingspecialtool3212andtool3312. Thethreadsontheviscousfanareareversethreadandwillneedtobe removedinaclockwisedirection. Youmayalsochoosetounboltedthefanfromtheviscousclutch. 15) Removethepowersteeringpumpbeltguard.Usingallentypefasteneratdriversideofthepowersteeringpumpbracket. 16) Removethetensionofftheserpentinebelttensioner. Witha17mmopenendwrenchrotatethetensionerarminaclockwisedirectionand removetheserpentinebelt. 17) Removeall(3)serpentinebelttensionerfastenersalongwiththeserpentinebelttensioner. 18) Removeuppertimingbeltcover. Theuppertimingbeltcoverisheldinplacebyseveralclips. 19) Rotatetheengineto TDC. Therewillbea markonthecampulleythatwilllineupwith thearrowcastintothevalvecover. Atthe sametimetherewillbealineonthevibration damperthatshouldlineupwiththedimplein thelowert-beltcover. Asthereisthe"0"or notchmarkonthethatshouldline upinthetransmissionbellhousingwindow onthedriversideofthetransmission. This cantakesometimetofindasmost areagedandhavemuchdebrisonthem. (Image8and9) (Image8) (Image9) 20) Loosenboltwithcranklocktool3256andmultipliertool2079.Installtool 3256tothecrankpulleyandbolttotheblock. Whenboltingthetooltotheblockcleanthe threadedholeintheengineblockofrustandroadbuildupastonotallowdamageoftool 3256. Toinstalltool3256you’regoingtohavetorotatetheengineoffof TDC.Onceyou haveloosenedthecrankshaftboltrotatetheenginebackto TDCasoutlinedinstep19.Do notremovethecrankshaftboltatthistime. (Image10) 21) Removethelowertimingbeltcover. Thisisheldinplacewithtwoallentypefasteners andshouldbereassembledwithloctite. 22) Removeupperhoseandidlestabilizerhosefromthebodyandtheidle stabilizervalve.Leavebottomportionconnectedtotheintercoolerandplacethehoseoffto theside.Coverorplugtheopenendsofthehosestonotallowanydebrisintothehoses. 23) Movethepowersteeringpumpoutofthewayleavingthehosesconnected. Toaccomplishthisunboltthepowersteeringpumpfromthe enginemountingbracket. Therewillbetwoboltsonthefrontsideofthepumpandoneonthelowerbacksideofthepump. Allbeing13mm fasteners. 24) Removethefastenersandswingthealternatorofftotheside. Therewillbea6mmallenfastnersanda13mmfasteneronthetop sideaswellas15mmfastenersonthebottomside. 25) Removethepowersteeringpump/alternatormountingbracket. Thereasonfortheremovalofthisbracketisbecauseitisoverlappingthe waterpumpandwillallowmoreaccesstothewaterpumpandthermostatarea. Thepowersteeringpump/alternatormountingbracketisheld inplaceby6mmallenfasteners. (Image11) 26) Removethethermostathousingalongwiththethermostatnotingthethermostats orientation.Draincoolantintoasuitablecontainerforproperdisposal.Itisbesttousecare withthethermostathousingduetoitbeingplastic. Whenthethermostatisremoved thoroughlycleanthemountingareastoallowpropersealofyournewthermostatando-ring. Installnewthermostatando-ringinoriginalorientation. Thermostatsupportbarshouldbe straitupanddown.(10mmfasteners7ftlbs.) 27) Removethe10mmtiming-belttensionerfastenersalongwiththetensionerarm. 28) Removethetimingbeltfromthewaterpumpandpulley. 29) Loosenthecrankshaftpulley/vibrationdamperandremoveitalongwiththeoldtiming belt. 30) Removetheoldwaterpump.(13mmfastners)Draincoolantintoasuitablecontainerfor (Image11) properdisposal.IMPORTANT: Thoroughlycleanthewaterpumpmounting/sealingsurface ontheengineblock.Ifthisisnotcleanedthoroughlythiscancauseprematurecoolantleaks. Ifthewaterpumpenginemounting/sealingareaisbadlypitted,youmayneedtolightly coat thewaterpumpo-ringwithsomesiliconetypesealant. 31) Installthewaterpumpando-ringandtorquetwofastenersto15ftlbs. (Image12) 32) Removetheoldtensionerrollerfromthetensionerarm.(13mmfastener)Installthenew tensionerrollerandLoctitetheboltandtorqueto15ftlbs. 33) Installtensionerarmwithnewtensionerleavingfastenershandtightatthistime. 34) Installthepowersteeringpump/alternatormountingbracketaswellasthethirdwater pumpbolt. (Smallerpowersteeringpump/alternatormountingbracketfasteners-15ftlbs.) (Largepowersteeringpump/alternatormountingbracketfasteners-33ftlbs.) (Image12) (Waterpumpboltto15ftlbs.) 35) Withthetimingbeltinstalledaroundthetimingbeltgearlineupthekeywayonthe timingbeltgearandthecrankshaft,slidethetimingbeltgearwiththetimingbeltontothe crankpulley. 36) Installcrankshaftbolthandtightatthistime. 37) Installthelowertimingbeltcoverandtorquefastenerswithloctiteto7ftlbs.(Assurethe crankstimingmarklinesupproperly) 38) Continuetoinstallthetimingbeltupwardaroundthewaterpump,tensionerandlastlythe camshaftsprocket.Makesurethe TDCmarksareproperlylinedup. 39) Rotatethetensionerarmandtensionerclockwisetosetthetimingbelttension. Theproper tensionshouldallowthetimingbelttojustrotate90degreesbetweenthecamshaftsprocket andthewaterpump. Thentorquethethreetensionerfastenersto7ftlbs. (Image13) (Image13)

40) Doublecheckyourtimingmarksasoutlinedinstep21.Rotatetheenginetwofullrevolutionsandthendoublecheckyourtimingmarksas wellasthetimingbelttension.Ifadjustmentisneededpleasedosoatthistime. 41) InstallCrankLockingtool3256andwithtool2079torquethecrankboltto258ftlbs.

WrapUp: 42) Bring#1ofenginetotopdeadcenterandverifyalltimingmarksalignproperlyasoutlinedearlierinstep21. 43) Locateanycomponentsremovednotspecificallyaddressedinthisguidelineandreinstall. 44) Revieweachstepfoundinthissetofguidelinestoensureeachcomponenthasbeenaddressedproperlyandhasbeenre-fastenedto specification.

CoolingSystemFilling: 45) Makesuretheradiatordrainscrewistight. 46) Installallradiatorcoolanthoses. 47) Fillthecoolantexpansiontankslowlytothemaxlinewitha50/50mixofcoolant/antifreezeandwater. Waitinbetweenyourfillstoallow theairtoescape. 48) Installyourcoolantexpansiontankcap,startyourenginesetheatercontrolstohighandallowtheenginetowarmuntilthethermostathas openedorenginehasreachedoperatingtemperature. Youcansafelybringtheengineuptoaround2000RPMtoquicklydevelopheatinthe engineinorderforthethermostattoopen. *Ifthecoolantexpansiontankfluidlevelgoesdownwhileyouarerunningtheengine,turnoffthevehicleandcarefullyremovethecoolant expansiontankcap.Re-fillwithcoolanttothemaxlineinstallcoolanttankscapandre-starttheengine,letwarmagainuntilthehas reachedoperatingtemperaturewhichis80*c. 49) Whentheenginehascooledre-checkthecoolantandaddasneeded.
